In this paper a comprehensive review of design and manufacturing strategies for Fused Deposition Modelling(FDM) is presented.Consequently, several DfAM strategies are proposed and analysed based on existing research works and the operation principles, materials, capabilities and limitations of the FDM process. These strategies have been divided into four main groups: geometry, quality, materials and sustainability. The implementation and practicality of the proposed DfAM is illustrated by three case studies. The new proposed DfAM strategies are intended to assist designers and manufacturers when making decisions to satisfy functional needs, while ensuring manufacturability in FDM systems. Moreover, many of these strategies can be applied or extended to other AM processes besides FDM.展开更多

While bone autografts and allografts have been conventionally used for spinal fusion, limitations persist in achieving optimization of both good osteoinductive capacity and mechanical stability. In this study, additively manufactured Zn-Li scaffolds were developed and evaluated for their potential in spinal fusion. First, three scaffold structures (BCC, Diamond, and Gyroid) were designed and verified in vitro. Due to the smooth transition surfaces and uniform degradation behavior, the Gyroid Zn-Li scaffold demonstrated mechanical integrity during degradation and enhanced cellular proliferation compared to the other two scaffolds. Subsequently, Zn-Li scaffolds (Gyroid) were selected for posterolateral lumbar fusion (L4/L5) in rabbits. Following 12 weeks of implantation, the Zn-Li scaffolds demonstrated a moderate biodegradation rate and satisfactory biocompatibility. Compared to bone allografts, the Zn-Li scaffolds significantly improved osseointegration adjacent to the transverse processes, which led to enhanced segmental stability of the fused vertebrae post posterolateral lumbar fusion. Overall, the results show that the biodegradable Zn-Li scaffold holds substantial potential as the next-generation graft for spinal fusion.展开更多

The unique characteristics of AM, such as gradient materials and micro-structures, have opened up a new direction in jet engine design and manufacturing. Engineers have been liberated from many constraints associated with traditional methodologies and technologies. One of the most significant features of the AM process is that it can ensure the consistency of parts because it starts from point(s), continues to line(s) and layer(s), and ends with the competed part. Collaboration between design and manufacturing is the key to success in fields including aerodynamics, thermodynamics, structural integration, heat transfer, material development, and machining. Engineers must change the way they design a part, as they shift from the traditional method of "subtracting material" to the new method of "adding material" in order to manufacture a part. AD is not the same as designing for AM, A new method and new tools are required to assist with this new way of designing and manufacturing. This paper discusses in detail what is required in AD and AM, and how current problems can be solved.展开更多

Especially in recent years, with the rapid development of composite additive manufacturing technology, the design optimization of variable stiffness of fiber-reinforced composite laminates has attracted widespread attention from scholars and industry. In these aerospace composite structures, numerous cutout panels and shells serve as access points for maintaining electrical, fuel, and hydraulic systems. The traditional fiber-reinforced composite laminate subtractive drilling manufacturing inevitably faces the problems of interlayer delamination, fiber fracture, and burr of the laminate. Continuous fiber additive manufacturing technology offers the potential for integrated design optimization and manufacturing with high structural performance. Considering the integration of design and manufacturability in continuous fiber additive manufacturing, the paper proposes linear and nonlinear filtering strategies based on the Normal Distribution Fiber Optimization (NDFO) material interpolation scheme to overcome the challenge of discrete fiber optimization results, which are difficult to apply directly to continuous fiber additive manufacturing. With minimizing structural compliance as the objective function, the proposed approach provides a strategy to achieve continuity of discrete fiber paths in the variable stiffness design optimization of composite laminates with regular and irregular holes. In the variable stiffness design optimization model, the number of candidate fiber laying angles in the NDFO material interpolation scheme is considered as design variable. The sensitivity information of structural compliance with respect to the number of candidate fiber laying angles is obtained using the analytical sensitivity analysis method. Based on the proposed variable stiffness design optimization method for complex perforated composite laminates, the numerical examples consider the variable stiffness design optimization of typical non-perforated and perforated composite laminates with circular, square, and irregular holes, and systematically discuss the number of candidate discrete fiber laying angles, discrete fiber continuous filtering strategies, and filter radius on structural compliance, continuity, and manufacturability. The optimized discrete fiber angles of variable stiffness laminates are converted into continuous fiber laying paths using a streamlined process for continuous fiber additive manufacturing. Meanwhile, the optimized non-perforated and perforated MBB beams after discrete fiber continuous treatment, are manufactured using continuous fiber co-extrusion additive manufacturing technology to verify the effectiveness of the variable stiffness fiber optimization framework proposed in this paper.展开更多

摘要Structural gradient changes are common in nature and play an important role in improving the carrying capacity of organisms.Graded lattice structures designed on this basis have received considerable attention due to their great design potential. In this study, two different layered gradient design strategies were proposed, and three lattice structures were designed.Samples with PA2200 nylon as the matrix material were prepared using additive manufacturing technology, and finite element models of the relevant lattice structures were established. The mechanical properties and energy absorption ability of the structures under different gradient spans and design strategies were investigated using quasi-static compression tests and numerical simulations. The results indicate that the layered design can improve the elastic modulus of the lattice structure by up to 40.05% and the energy absorption per unit volume by up to 13.04% compared to the conventional body-centered cubic(BCC)structure. However,it is worth noting that an excessively large interlayer gradient span can adversely affect the mechanical properties of the structure. In addition, all layered gradient lattice structures show significant anisotropy, and the energy absorption per unit volume can differ by up to 36.59%under different compression directions. The layered gradient structure design strategies proposed in this work can provide an effective reference for the design of gradient lattice structures.

摘要Although several research works in the literature have focused on studying the capabilities of additive manufacturing(AM) systems, few works have addressed the development of Design for Additive Manufacturing(DfAM) knowledge, tools, rules, and methodologies, which has limited the penetration and impact of AM in industry. Moreover, many of these strategies can be applied or extended to other AM processes besides FDM.

摘要Spinal fusion is a commonly used technique to treat acute and chronic spinal diseases by fusion of the adjacent vertebrae, aiming at achieving stability and eliminating the mobility of the objective segment. Overall, the results show that the biodegradable Zn-Li scaffold holds substantial potential as the next-generation graft for spinal fusion.
摘要Reinforcement distribution tailoring has been proven effective in strengthening and toughening titanium matrix composites(TMCs).In this work, the analysis of the Ti64(Ti-6Al-4V)-B phase diagram indicated that B content dominates the TiB distribution. With this philosophy,B content regulation was applied to tailor homogeneous and network structures in Ti64-B composites fabricated via laser-directed energy deposition additive manufacturing(AM).The unique plate-like TiB attends inhomogeneous composites(Ti64–0.05B).However,in network composite(Ti64–0.25B),the TiB whisker(TiBw)arranges along priorβ-Ti grains with the same orientation. Moreover, the synergistic improvement of strength(988 MPa→1202 MPa),stiffness(106 GPa→116 GPa),hardness(325 HV→362 HV),and uniform elongation(5%→7.8%)were achieved. This work exhibited a balanced strength/ductility trade-off,which provides a good guide on microstructure tailoring.

摘要Powder bed fusion(PBF)in metallic additive manufacturing offers the ability to produce intricate geometries,high-strength components, and reliable products. However, powder processing before energy-based binding significantly impacts the final product’s integrity.Processing maps guide efficient process design to minimize defects, but creating them through experimentation alone is challenging due to the wide range of parameters, necessitating a comprehensive computational parametric analysis. In this study,we used the discrete element method to parametrically analyze the powder processing design space in PBF of stainless steel 316L powders.Uniform lattice parameter sweeps are often used for parametric analysis, but are computationally intensive. We find that non-uniform parameter sweep based on the low discrepancy sequence(LDS)algorithm is ten times more efficient at exploring the design space while accurately capturing the relationship between powder flow dynamics and bed packing density. We introduce a multi-layer perceptron(MLP)model to interpolate parametric causalities within the LDS parameter space. With over 99%accuracy,it effectively captures these causalities while requiring fewer simulations. Finally,we generate processing design maps for machine setups and powder selections for efficient process design. We find that recoating speed has the highest impact on powder processing quality, followed by recoating layer thickness, particle size, and inter-particle friction.

摘要Simultaneously, reducing an acoustic metamaterial’s weight and sound pressure level is an important but difficult topic.Considering the law of mass, traditional lightweight acoustic metamaterials make it difficult to control noise efficiently in real-life applications. In this study,a novel optimization-driven design scheme is developed to obtain lightweight acoustic metamaterials with a strong sound insulation capability for additive manufacturing. In the proposed design scheme,a topology optimization method for an acoustic metamaterial in the acoustic-solid interaction system is implemented to obtain an initial cross-sectional topology of the acoustic microstructure during the conceptual design phase. Then,in the detailed design phase, the parametric model for a higher-dimensional design is formulated based on the topology optimization result. An adaptive Kriging interpolation approach is proposed to accurately reformulate a much easier surrogate model from the original parameterization formulation to avoid repeating calls for nonlinear analyses in the 3D acoustic-structure interaction system.A surrogate model was used to optimize a ready-to-print acoustic metamaterial with improved noise reduction performance.Experimental verification based on an impedance tube is implemented. Results demonstrate characteristics of the devised metamaterial as well as the proposed method.
摘要The additive design (AD) and additive manufacturing (AM) of jet engine parts will revolutionize the traditional aerospace industry. This paper discusses in detail what is required in AD and AM, and how current problems can be solved.

摘要Fiber-reinforced composites are an ideal material for the lightweight design of aerospace structures. Meanwhile, the optimized non-perforated and perforated MBB beams after discrete fiber continuous treatment, are manufactured using continuous fiber co-extrusion additive manufacturing technology to verify the effectiveness of the variable stiffness fiber optimization framework proposed in this paper.

摘要The electrochemical instability of traditional ether-based electrolytes poses a challenge for their use in high-voltage lithium metal batteries.Herein,a synergetic optimization strategy was proposed by introducing an additive with a strong electron-withdrawing group and significant steric hindrance-isosorbide dinitrate(ISDN),reconstructing the solvation structure and solid electrolyte interphase(SEI),enabling highly stable and efficient lithium metal batteries. We found that ISDN can strengthen the interaction between Li+and the anions of lithium salts and weaken the interaction between Li+and the solvent in the solvation structure. It promotes the formation of a LiF-rich and LiNxOy-rich SEI layer, enhancing the uniformity and compactness of Li deposition and inhibiting solvent decomposition, which effectively expands the electrochemical window to 4.8 V.The optimized Li‖Li cells offer stable cycling over 1000 h with an overpotential of only 57.7 mV at 1 mA cm-2.Significantly,Li‖3.7 mA h LiFePO4cells retain 108.3%of initial capacity after 546 cycles at a rate of 3 C.Under high-loading conditions(Li‖4.9 mA h LiNi0.8Co0.1Mn0.1O2full cells)and a cutoff voltage of 4.5 V,the ISDN-containing electrolyte enables stable cycling for 140 cycles. This study leverages steric hindrance and electron-withdrawing effect to synergistically reconstruct the Li+solvation structure and promote stable SEI formation, establishing a novel electrolyte paradigm for high-energy lithium metal batteries.

摘要Mechanical metamaterials can be defined as a class of architected materials that exhibit unprecedented mechanical properties derived from designed artificial architectures rather than their constituent materials. While macroscale and simple layouts can be realized by conventional top-down manufacturing approaches, many of the sophisticated designs at various length scales remain elusive, due to the lack of adequate manufacturing methods.Recent progress in additive manufacturing(AM)has led to the realization of a myriad of novel metamaterial concepts.AM methods capable of fabricating microscale architectures with high resolution, arbitrary complexity, and high feature fidelity have enabled the rapid development of architected meta materials and drastically reduced the design-computation and experimental-validation cycle. This paper first provides a detailed review of various topologies based on the desired mechanical properties, including stiff, strong, and auxetic(negative Poisson’s ratio)metamaterials, followed by a discussion of the AM technologies capable of fabricating these metamaterials. Finally,we discuss current challenges and recommend future directions for AM and mechanical metamaterials.

摘要In this study,α+βTi-Al-V-Mo-Nb alloys with the addition of multiple elements that are suitable for laser additive manufacturing(LAM)were designed according to a Ti-6Al-4V cluster formula. This formula can be expressed as 12[Al-Ti12](AlTi2)+5[Al-Ti14]((Mo,V,Nb)2Ti),in which Mo and Nb were added into the alloys partially instead of V to give alloys with nominal compositions of Ti-6.01Al-3.13V-1.43Nb,Ti-5.97Al-2.33V-2.93Mo,and Ti-5.97Al-2.33V-2.20Mo-0.71Nb(wt.%).The microstructures and mechanical properties of the as-deposited and heat-treated samples prepared via LAM were examined. The sizes of theβcolumnar grains andαlaths in the Nb-containing samples are found to be larger than those of the Ti-6Al-4V alloy, whereas Mo-or Mo/Nb-added alloys contain finer grains. It indicates that Nb gives rise to coarsenedβcolumnar grains andαlaths, while Mo significantly refines them.Furthermore, the single addition of Nb improves the elongation, whereas the single addition of Mo enhances the strength of the alloys. The simultaneous addition of Mo/Nb significantly improves the comprehensive mechanical properties of the alloys, leading to the best properties with an ultimate tensile strength of 1,070 MPa,a yield strength of 1,004 MPa,an elongation of 9%,and micro-hardness of 355 HV.The fracture modes of all the alloys are ductile-brittle mixed fracture.
